Real Project: Warehouse Automation

A 3,200-I/O sortation system, zero-pressure-accumulation zone logic, barcode-driven carton tracking, throughput-sized belt speed, and an HMI built for warehouse operations staff.

The project brief: an automated distribution center moving cartons across 1.2 miles of powered conveyor through 42 zero-pressure-accumulation zones, 18 barcode scanners, and a 64-chute sliding-shoe sorter. Unlike every earlier project in this program, nothing here is a chemical, thermal, or pressure process — the entire engineering challenge is coordinating the physical movement and identification of thousands of discrete cartons per hour without collisions, jams, or misreads.

This module walks the whole project the way a real material-handling automation engineer would: why zone-control logic is written once as a reusable Add-On Instruction instead of 42 separate times, a worked encoder-driven carton-tracking calculation, a worked throughput calculation that justifies the 300 ft/min belt-speed decision, motorized-drive-roller zone control versus a single VFD-driven main sorter drive, and an operations HMI built around line health and flow rather than process setpoints.
